BEFORE PRICING NEW DUCTS, NAME THE FAILURE
Leakage, bad sizing and physical deterioration can all feel like “bad ductwork,” but they do not buy the same repair
Joints, boots or seams lose air, but the underlying duct sizes and routes may still be usable. This is the strongest candidate for sealing rather than wholesale replacement.
Ducts may be intact yet undersized, excessively long, compressed or fitted in a way that creates too much pressure drop for the blower and required room airflow.
Torn flex, crushed sections, corrosion, damaged insulation or inaccessible legacy materials can make physical replacement the more direct solution.
Additions, finished basements, removed walls or new HVAC equipment can make an old distribution plan inappropriate even when the old ducts are not visibly broken.
DOE's residential HVAC research helps explain why diagnosis matters: across the studies it reviewed, duct leakage was the most common source of HVAC performance degradation, and low airflow appeared in more than half of tested systems in all regions studied. Those are performance problems—not automatic proof that every foot of duct should be replaced.

ACCA identifies Manual D as the ANSI-recognized residential duct-design method. The procedure uses heating and cooling loads to determine room air-delivery requirements, then matches duct system resistance to the manufacturer's blower performance.
The distribution target begins with the heating / cooling load, rather than making every bedroom branch the same diameter.
Fittings, filter, coil, registers, duct length and duct geometry all consume available pressure.
Manual D uses manufacturer blower-performance information rather than assuming a nominal furnace or air handler can move any airflow.
A contractor can replace 200 feet of old duct perfectly and still reproduce a bad system if the new layout simply copies the old sizes without checking the airflow design.

Material selection should follow the route and design. Long straight accessible trunks and short attic branches are different construction problems. A serious proposal can use more than one duct type in the same house instead of forcing one material everywhere.
LINEAR FEET ARE A QUANTITY, NOT A COMPLETE DESCRIPTION OF THE JOB

Price-per-foot works because duct replacement has a measurable quantity. It breaks down when that quantity is treated as if every foot were interchangeable. ACCA Manual D assigns equivalent lengthto fittings because elbows, transitions, takeoffs and other fittings create resistance beyond the literal tape-measure length of the duct.
More of the measured footage can be installed as continuous, accessible runs. Fabrication and fitting count remain relatively low.
The same measured length can require more takeoffs, boots, supports, fittings, sealing points and labor inside constrained spaces.
HomeGuide provides another useful quantity check:$270–$500 per duct for replacement in a crawl space, attic or basement. That unit is helpful when the job is genuinely a limited number of identifiable branch runs. It becomes less useful when the project includes a main supply trunk, return redesign, plenums, dampers and distribution boxes.

A duct-blaster test can quantify leakage where a contractor or jurisdiction uses it. DOE's Building Science Education program distinguishes total duct leakage fromduct leakage to outdoors and provides formal testing procedures. That is a stronger basis for a sealing conversation than “the ducts look old.”

The cost question is first whether the material can remain, second whether it must be replaced, and only then whether any separate remediation trade is required.
